OK, fools rush in here. Am I right in remembering that you are doing this install on a 40G HDD? Is that the original HDD?

IIRC the OSRCD includes the partition table, and if it's not a partition table for a 40G HDD, it's going to install partitions on (say) the first 9G of your HDD and ignore the rest. Again IIRC one of the things Gerald does on his custom OSRCDs is adjust the partition table, which I assume is how he built a 40G drive on our Qube3 last week.

Search the archives for "OSRCD partition table" and you should get some useful stuff to solve your problem.
